Short answer
Size the pack from the product outward.
Start with representative products in the shipping orientation, then add the insert, wrap, pad, cushioning, documents, accessories, and tolerances needed to control movement and protect vulnerable areas. That complete pack-out defines the useful internal cavity. The corrugated construction, scores, rolled edges, locks, folds, and production allowances then determine the external shipping dimensions.
Do not begin with an attractive outside size and force the product into the remaining space. An undersized cavity can load the product or prevent closure; an oversized cavity can allow movement, require excess fill, increase shipping cube, and weaken the unboxing sequence.
A dimension is incomplete without its reference. State internal or external, length × width × height order, unit, measuring condition, and acceptable tolerance.

Measurement sequence
Record the product before drawing the dieline.
Use production-representative products and include the parts, presentation, and packing sequence that will be present in the shipped order.

Internal versus external
Use two dimension sets for two different decisions.
Internal dimensions control fit. External dimensions control the space the closed shipment occupies. Board thickness, fold buildup, rolled edges, tuck panels, locking tabs, manufacturing allowances, and closure can make the outside materially larger than the product cavity.
- Label every dimension as internal or external and use one L × W × H convention
- Measure the final closed sample—not only a flat dieline calculation
- Check the outside cube against carrier measurement, shelf, tote, conveyor, carton, and pallet limits
- Confirm the shipping-label panel is large, flat, visible, and clear of seams, locks, tape, and opening cuts
- Record dimensional and weight results for each size and packed SKU family
Space and restraint
Replace arbitrary clearance with a protection plan.
The right space depends on what must be isolated, supported, cushioned, separated, or presented. A universal gap cannot cover every product and route.
Locate the product at controlled contact points
Useful when orientation, reveal, repeatable placement, accessory organization, or surface clearance matters. Define retention, finger access, removal force, product variation, and whether the insert arrives flat or assembled.
Use thickness and material from the product risk
Fragility, weight, drop orientation, temperature, repeated impacts, recovery, compression, and surface sensitivity shape the required system. Carrier guidance can be a starting point, but representative testing confirms the project.
Control movement without hiding an oversized cavity
Paper, air, or other fill should have a defined placement and quantity. Check settling, migration, product contact, packer consistency, waste, opening experience, and whether a better-fit size removes unnecessary space.

Corrugated construction
Specify the board system, not only a flute letter.
Flute profile is one input. Liner and medium combination, fiber, weight, span, score quality, humidity, converting, locks, print, storage, and shipment conditions affect the finished mailer.
- Span and depthLong unsupported panels and deep side walls can bow, flex, or lose stacking stability even when the nominal packed weight is moderate.
- Weight distributionA dense product concentrated near one edge, corner, or cutout loads the case differently from an evenly distributed soft product.
- Scores and locksRolled edges, tabs, dust flaps, lid tension, tuck depth, adhesive, tape, and tamper features change assembly, closure security, and outside size.

- Climate and storageHumidity, temperature, flat storage, assembled dwell, stacking, warehouse time, and export packing can alter board behavior before parcel handling begins.
Pack-out and closure
A passing sample must be packable at production speed.
Record how a flat mailer is erected, squared, filled, checked, closed, sealed, labeled, weighed, and placed into outbound flow. A structure that depends on expert folding or variable amounts of fill can create avoidable labor and inconsistent protection.
- Time representative assembly and pack-out without pre-creasing or special handling
- Check locks and lid tension after repeated opening, compression, and realistic loading
- Define tape, label, tear strip, adhesive, tamper seal, or return-closure placement
- Confirm barcode and shipping-label scanning after closure and handling
- Document finished packed weight and external dimensions from production-like samples

Transit-test brief
Match the test to the packaged-product and route.
ISTA describes 3-Series procedures as general simulations of damage-producing transport motions, forces, conditions, and sequences. Procedure 3A is intended for individual packaged-products in parcel delivery systems up to its stated weight scope.
Name the route and package
Record product, full pack-out, dimensions, weight, parcel or retailer channel, regions, handling, storage, climate, and known failure history.
Select the applicable procedure
Use the current official method required by the route, retailer, carrier, certification, or test owner. Do not substitute an informal drop sequence when formal compliance is required.
Condition and identify samples
Fix product and package revisions, sample count, conditioning, closure, face-edge-corner identification, packed weight, and pre-test inspection.
Define product and package limits
Agree functional, cosmetic, leakage, closure, movement, scan, compression, and package-damage criteria before testing begins.
A test result applies to the defined packaged-product, construction, procedure, conditioning, sequence, samples, and acceptance criteria. Material, size, weight, product, or route changes may require review or retesting.
Failure review
Inspect the product and the package separately.
A box may look damaged while the product remains acceptable, or look intact while the product, seal, finish, accessory, or internal support has failed.

Send one packed-product brief with the mailer quotation.
- product dimensions, maximum variation, weight, fragility, protrusions, surface risks, liquids, batteries, temperature limits, and representative samples;
- shipping orientation, opening reveal, accessories, documents, cables, quantity per pack, product family, and return-use requirement;
- insert, wrap, bag, pad, cushioning, void fill, clearances, movement limits, removal access, and component supply format;
- target internal and external dimensions with order and unit, packed weight, board direction, structure or reference, closure, seal, label panel, and pack-out method;
- kraft or white liner, print inside and outside, ink coverage, color target, coating, barcode, shipping marks, artwork versions, and quantity by version;
- destination, parcel carrier or retailer program, handling route, climate and storage, required test method, sample quantity, acceptance criteria, report scope, and target date.
Ask suppliers to distinguish estimated dimensions from measured closed-sample dimensions, identify the proposed board construction and included inner packaging, and state the sample, transit-test, production, packing, and delivery scope separately. This makes quotations easier to compare and produces a more useful first sample.
